You're not the only one. I've got the exact same problem with the ts-7400 and 
the 512 Mb 
sd/usb card. Tons of input/output errors and it takes +/- 30 minutes to 
progress into 
booting if I'm lucky.

I really think there's some sort of problem with the setup: ts-7400 + 512 Mb 
SD/USB card 
from dev. kit + ts-9441 dev board.

Flash booting is all good but I haven't been able to boot from SD nor USB (same 
card, 2 
interfaces).

Just managed to capture the last bits of console:

can't create lock file /etc/mtab~189: Input/output error (use -n flag to 
override)
can't create lock file /etc/mtab~193: Input/output error (use -n flag to 
override)
Setting up networking...done.
Starting hotplug subsystem: usb isapnp ide scsi.
Setting up IP spoofing protection: rp_filter.
Enabling packet forwarding...done.
Configuring network interfaces...done.
/etc/rcS.d/S41hotplug-net: line 8: /etc/hotplug/.run/net.enable: Input/output 
error
Starting portmap daemon: portmap.
rm: cannot remove `/var/run/portmap.state': Input/output error
/etc/init.d/rcS: line 39: /tmp/.clean: cannot overwrite existing file
urandom start: failed.
Recovering nvi editor sessions... done.

Then it just seems to hang, not progressing any more.

Even right after an fsck repair on /dev/sdcard0/disc0/part3 (which is necessary 
lots of 
times) I see this problem. When booted from flash, the partition is just fine, 
I can mount it 
with no problem, files on it seem to be ok.

I'd love to find a solution as there's something wrong here.
