I'd love to find a solution as there's something wrong here.
Must have been a bad card. Bought a new empty one, dd'ed partition 1 and 2 onto it from the bad one, dd'ed partition 3 to an image on another linux box, removed the "bad" files, created a clean 3rd partition on the new card and copied the files over onto it (didn't want to simply dd the bad 3rd partition over in case I'd inherit any bad spots/files).
Another clue I had earlier was the sdcard.o driver that's on the 2nd partition on the flash (dmesg showed tons of "EXT2-fs error (device sdcard0(254,3)): ext2_free_blocks: Freeing blocks not in datazone - block = 31022!
58326, count = 1"); I dl'ed a more recent one from ftp.embeddedarm.com but don't think that was the problem. Just had to reload my flash from the ts-9441 once more so I got the old version back but the sd card still seems to be ok.
