Thanks, but none of the suggestions have worked. 

I decided to start from scratch and downloaded the image sdimage-new
file. dd'ed it to a 1g flash card and it boots fine. I then remove
power, it boots up, fixes a couple of problems then reboots to the ts-

I then try a new flash card, dd the sdimage-new image, do e2fsck and
resize2fs per the instructions and it boots fine. I remove power and
it boots up, then fsck locks up.

The only way at all I've been able to make it work is with one exact
brand and size of flash card and I dd my saved image to it. No other
flash card, image I download or instructions I follow are working. 

Has anyone at all made a usable and bootable 1g SD card for the 7400?
I even did it once myself by following the instructions and it worked,
now I can't get anything but that exact card to work.

There has got to be a way to reliably clone these SD cards. dd
apparently doesn't work, what other options are there? I have a
working master 1g flash card and a dd image I can write to that exact
brand and make copies, and a tarball of partition 3.
