I've sorted my problem anyways.
My card reader could only read up to 1GB for some reason. So the image that was coming out was faulty.

I was using Linux in VMWare so I couldn't access my internal card reader and had to use the USB one. 
So I booted off Ubuntu live cd and ran the DD tool again and got a proper 2GB file out and wrote it to my new SD card and works perfectly.

Just thought let ye know anyways.

sudo dd if=/dev/sdd of=~/sdbackup.img

Result is a 1GB file.

then take original out, put in new card

sudo dd if=~/sdbackup.img of=/dev/sdd

Takes quite a lot more time to write than reading original, perhaps 10 minutes.
Place this card in the TS-TPC-TS7390 and attempt to boot. Continous loop attempting to boot from SD with output shown below.
Take SD Card out and it boots as fastboot mode.

I baught a Sandisk 2GB card today (30 euro, rip off!) and done exactly what you've done there.
I placed the card in and turned on the TS-7390 and it fails to boot.

From console:

Now I thought that it booted from onboard NAND flash when jumper 1 is set, yet it seems to be trying
to boot from SD?? - If I use the original SD card, it boots straight into onboard flash and must type exit to boot into.

Hope someone has ideas, will continue searching for solution....
