You may have formatted the sd card on an upto date linux system.
Modern mke2fs uses a large (256) I-node size by default. Linux 2.4
needs I-nodes of size 128, so recreate the filesystem on the card
mke2fs -I 128 /dev/sdX1
where 'X' is whatever you sdcard reader comes up as.
