[ts-7000] Question about cloned SD cards

I'm using the 7400. For weeks I have been making copies of a master 
flash card using dd and everything worked fine.

When I received a new batch of the same 1g SD card I've been using 
and made a copy, it booted up and ran just fine, but during testing 
I removed power from the 7400 and when it booted back up, it locked 
up during fsck. It always locked up at 2.9%. I've left it running 
for 8+ hours and it's just stuck at 2.9%.

I've since tried at least 6 more SD cards and they all do the exact 
same thing. I also tried 4-5 cards from different manufacturers and 
they all do the same thing, but at a different % in the fsck. 

I tried making a new image of the master and still the same thing. 
The master itself works fine even when power is removed. fsck fixes 
a few minor problems and it boots up and runs.

Anyone have any ideas? I'm completely stumped after 3 days of trying 
everything I can think of.
